TDI90 front end rebuild.

Cheers for the offer Steve but i passed a breakers yard today which was open! Managed to pick one up for just £5. All fitted now and after following a guide posted by sarge on the basic settings i have now cleared an abs light, traction control light and the engine management light. Its been a good day.
I also was able for the first time to drive the car (albeit it up and down a very short private road). All good so far, Im hoping all 90s are like this but this being the only Tdi90 I've driven it feels completely different to the 75bhp version. It accelerates so much smoother and doesn't seem to have the same 'punch' as the 75 but it is fast, Im guessing this is primarily down to the Turbo differences.

I will post some pictures tomorrow to show some progress.

Bad day. This morning the clutch disappeared and I've diagnosed it as the clutch master cylinder as I can't pull any fluid through it at all so thinking broken or blocked.
Having trouble removing it now.

Does anybody know what sort of bolt holds it on? I'm talking about the 2 bolts that go through the bulkhead. Etka is showing it as being an m8 socket cap screw but for the life of me I can't get hold of it.

I would try an Audi dealer parts dept for these. They will probably have the right ones in stock and I don't think they will be expensive.

Don't worry jigsaw.
managed to get it off early this morning (1am) it needed an 8mm hex bit and some very delicate hands. Cheers for the offer to help though .
I may still be interested in the airbag module if you are going to be selling it. If you Pm me the part number and I will get back to you. Cheers

On mine there was a piece of foam which seemed to be glued in which blocked access to the bolts which made it very hard work, especially as it was behind the engine.

Update! The car is on the road and today I drove it 250miles fault free and In confidence.
Now to wash it and get the paint looking good. Still a few jobs to do like the fog lights etc but here it is so far. It's been a very big job and very time consuming but I'm pleased with the result and very happy with the car.

The boot is the perfect size for the mid box from my roll cab and fits just about every tool required for working on he car.

Echoing the previous comments you have a stunner and full credit to you for tackling a project of that magnitude yourself. Love reading threads like this :)

Thank you for your kind words everyone.

Small help needed though, Water leak. Just jumped in the car to run some errands and the seatbelt is very damp. Quick removal of the trim and it is coming from the open sky! Ive never really investigated an open sky but I'm guessing perished rubber or blocked drainage? It is only leaking on the drivers side. Any common issues here?

Update: whilst the rain has stopped briefly I've done a little bit of investigating. Seals all look ok although I have now rubbed silicone grease into them all. No visible blockages either. Only thing to note was this one bolt which is in the channel. It didn't seem tight and only has a very thin plastic washer. I put a little ptfe on the threads and a dab of silicone around it. Hoping that solves it.
