Another one? The Journey of Chad.

oh, and I forgot the intercooler! I’m not sure what I was expecting, but the old one was so shot it was obviously leaking, but I can’t say I’ve noticed any difference, apart from the fact its now leak free and it’s done, and feel better for it😂
so that’s about it for now, I gave it a clean inside and it looks reasonable, it’s definitely been well used though. I’m going to have to do something about the cup holder and the light switch, I put the repair stickers on the climate panel, not brilliant but better than those worn out white dots!
 
I also forgot to mention starter motors! After a lot of reading up as to what starter motor should go on the MYP box, and having a solid flywheel and not a dual mass one that’s meant to go with the MYP, I made a discovery…..
the original starter will fit as the bolts are the same distance apart BUT….it doesn’t fit snugly in its recess, so it’ll never mesh properly regardless of whether the pinion goes in far enough. The start stop motor fits very snugly in the MYP, but will not fit the original box as it’s too big.
there is a big difference between between the two, when cold it starts instantly and sounds very sweet
 
Last night I did me weekly journey to wales. Horrendous weather so took it very easy. The 6th gear is a joy on the motorway, and there is no engine noise at 70 mph, 2000rpm. I did think overall is seemed a little sluggish, and the fuel consumption isn’t as good as it has been ( I got 75.8 on one trip home, driving like a Nun)😂. There was more wind noise than usual and I put it down to not hearing the rough sounding engine and 6th. It was only when I arrived, got out and almost got blown over! I’d been against a head wind all the way.
Also, I have put my wheels on from my silver tdi, and along with a polish up, He’s looking really respectable now, but probably not good for the mpg??😱

Looks great as it is - if you don’t want to go to pepperpots then I’d say you’re in a position to give up a couple of MPG in exchange for looks!
 
Today I changed the boot solenoid in CHAD
the previous owner said it was troublesome in hot weather, and I noticed the other day that you only get 2 shots at opening the boot, and then it needs a rest for 5 minutes before it’ll open again. New one was £15 on eBay and working well now😀

This afternoon I changed the gearbox mounting on Chad. I had suspected it was on its way out as there is more noise and vibration when hitting a dip in the road at speed, as if the engine weight causes it to ‘bottom out’
I took pot luck on ordering a lupo tdi mount, and it turns out it’s the same except for the m8 tapping on the casting for the bar to the starter motor, which I’m doing without.
Comparing the 2, the original was much softer but no obvious signs of it being bad. There’s now a big difference to cabin noise and it generally feels a lot tighter, except it has now made a couple of rattles worse at low revs from the fuse box cover and the roof at the back of the sunroof somewhere.

if you zoom into the pic, you can see the part numbe, interestingly, it was made in the uk!
the new one had the number ground off. This was the new one…..

drove back yesterday fully loaded with wood, and got 69MPG between Neath and the Bath turn off, not bad for an old banger!

Today I took Chad to visit Adam Klyne in Staines to finally get the roof sorted. Obviously I put my spare roof on the roof bars, because that’s what roof bars are for right?? 😂 I filled the glove box with gloves and set off…..
The plastic panel I made for the front has been a right pain, and needed regular re sticking as it lifted loose at motorway speed. He and his sister (assistant) has done a fantastic job of it and I’m very happy. Although it did work, there was a delay when it opened, which is a sign it’s about to give up. He showed me how it worked, what goes wrong, and how it’s fixed with better upgraded parts, brilliant!
so glad this is now done, it’s come along way!😀

So a bit of an update due…. So last weekend was the Elan Valley run, and it was a great opportunity to meet other owners and bring Chad along. My friend Roverjim and wife Pam followed, alowith Chris in Papaya, is was a 2 1/2 hour drive to Elan valley, and in total we did 300 miles, it was a great day out.

I’m also in the processes of upgrading the rear axle to discs, having picked up an axle from Steve in wales from one he was breaking. I have read several reports recently of rusted spring hangers and mot failures, and the rear beam on Chad is quite rusty, it’s not structural yet but will be if left. the bushes however look absolutely awful, I was surprised it passed the mot in December, and said that to the tester who said they were fine, but agreed they look terrible!
i prefer disc brakes, so my plan was to rebuild this, fit it to Chad, then do the same again and put into ORC, my partners tdi, then again for my brothers tdi
 
I stripped the fsi axle, and sent it off to be sandblasted, once back I gave it a good coating of epoxy mastic paint….

I’ve spent a small fortune on new parts……bolts, pipes, callipers, spring cups, brake cables etc, but it makes sense to do the lot in one go. I’ve made a start today by fitting one new bush….using the cheap tool I bought on eBay. The bushes are 72 mm and looks like the ones that came out, they have a sort of nylon outer and it looks way too big to actually fit, but the tool makes light work of it and it’s surprising how much the bush squeezes in , and it looks really tidy now.
I took pictures before so that I got the new one in the correct orientation.
